How much does a van conversion weigh? Real numbers, component by component

Short answer first: a typical DIY conversion adds roughly 400–700 kg to the empty van — before water, people or gear. A heavy full-timer build with a shower cubicle, big battery bank and hardwood worktops can add 900 kg or more. On a 3.5-tonne van that starts with 1,000–1,400 kg of usable payload, the build alone can eat half of it, and the rest disappears faster than most builders expect.

The problem isn't any single component. It's that nobody weighs plywood offcuts, and every individual decision sounds harmless. So here are the real numbers, component by component, followed by the sum they quietly add up to.

Component-by-component weights

Ranges below assume a mid-size panel van (Ducato L3, Sprinter 144″, Transit L3 class) and a conventional couple's build. Low end = lightweight materials and discipline; high end = “while we're at it” decisions.

Take the middle of each range and you land around 550–600 kg — which is why 400–700 kg is the honest bracket for a normal build, not a scare figure. The compounding trap: “it's only 20 kg”

No single line in that table breaks a build. The trap is that every choice is evaluated in isolation. Solid oak worktop instead of laminated ply? Only 15 kg. Second leisure battery? Only 12 kg (or 28 if it's AGM). Bigger fresh tank “so we can wild-camp longer”? Only 40 kg — when full, which is exactly when you drive to the next spot. Ten “only 20 kg” decisions is 200 kg, and nobody remembers making any of them.

Here's the sum for a realistic couple's build in a 3.5-tonne L3 van, using mid-range figures — nothing extravagant, no roof deck, no second spare wheel:

That's 3,200 kg — 300 kg of margin left on a build where every line was reasonable. Swap the lithium for AGM, upgrade the worktop, add an underslung LPG tank and a second spare battery, and the margin is gone. Overloaded means fines, invalidated insurance and, more practically, a van that brakes and handles worse than it should. This is the whole case for tracking weight from day one instead of discovering it at the first weighbridge visit after the build.

Where the weight sits matters as much as how much

A 3.5-tonne rating is really three limits: gross weight, front-axle weight and rear-axle weight — and conversions are systematically rear-biased. The garage, the water tanks, the bed, the bikes on the rack: all of it lives behind the rear axle or just ahead of it, on a van whose engine and cab already sit over the front. It's entirely possible to be under 3.5 t gross and over the rear-axle limit at the same time, and a rack-mounted load counts extra because it hangs on a lever arm behind the axle.

Weight high up hurts differently: batteries or water in overhead lockers raise the centre of mass and make the van roll harder in crosswinds and roundabouts. How to actually stay under the limit

  • Weigh the empty van first. Drive it over a public weighbridge before the first sheet of ply goes in. V5 / title kerb weights are optimistic — base-spec figures that ignore your engine option, factory extras and a full fuel tank, and the gap is routinely 50–150 kg. You cannot budget payload you never had.
  • Keep a running total during planning, not after. A spreadsheet works; the discipline is writing down the boring items (ply, battens, sealant) and not just the appliances. Budget line items for water full, people, and gear before you spend a single kilogram on furniture.
  • Re-weigh at milestones — after lining, after furniture, after the water/electrical install. Catching a 100 kg overshoot at the lining stage costs a material change; catching it at the end costs a rebuild.
  • Weigh each axle on the final visit, not just the total, loaded as you actually travel: full tanks, both people, bikes on the rack.
